The brake ABS module fails intermittently on 2010-2012 model year Ford Fusion Hybrid vehicles. It has failed multiple times on mine and I have only owned the vehicle for 2 months. The vehicle is available for inspection. When the module fails, the vehicle switches from electronic to manual braking; however, there are times when the brakes will not engage with the pedal at full travel, touching the floor board of the car. When this happens, the car does not stop and has almost resulted in accidents in the past and around April 2024, most recently for me. The only reason a crash did not occur is the light I was stopping for changed green and the car in front of me began moving. I was traveling approximately 25 mph when I began to press the brake pedal. I pumped the pedal 3 times but was still traveling around 15 mph when the light turned green. I had the car inspected by a mechanic because of this issue and found out the entire ABS module and brake pump housing is defective; the plastic pieces from the module that connect to the pump can fracture due to brake pressure. The module is also vin/vehicle specific and replacement parts are extremely hard to find. Symptoms leading to this issue are the parking brake lights-one on the instrument cluster and one on the information screen, and the Check Brake System message illuminate. There is also a clicking noise and vibration from the brake pedal, which I was told is the electronic assistance lever moving away from the pedal. There are multiple people talking about this in online forums and seems to be a well documented fault, even into 2024.

Car was working great and is serviced regularly. Brake system completely went out- throwing tons of codes. There was a recall for the same issue on models 2010 and earlier but not on the 2011 or later! Many people have had the same issue (brakes going out while driving, ABS module/pump failure, etc.). The parts to fix it are also currently discontinued!! I have no idea what to do because nobody is helping.

The ABS Brake module had an internal failure, per the Lucas Ford Dealership in Burlington New Jersey. The Part I believe is available upon request. - The way my safety / the safety of others was put at risk was that my abs brake system had an internal failure. No car dash indicator lights came up, however my brake peddle became spongy and created a delayed brake time response due to the fact the brake would not engage until nearly fully depressed or engaged into the floor. - Once i noticed the brake issue and this brake concern did not go away I then contacted and brought my car to The lucas ford dealership in Burlington NJ, in which this dealership confirmed my brake issue and told me there was an internal failure in the abs brake module. - The Component has inspected by the Lucas ford dealership, who repaired the issue on 1-7-24 - No warning lamps, messages were emitted concerning this brake failure. The only reason I knew about this issue is due to the fact my brake peddle started to feel like a sponge when engaging the brake peddle to stop the car. - I have documentation of the repair done by Lucas Ford Dealership. - I appreciate the work the NHTSA does to keep U.S Citizens safe, which is why i am reaching out to explain the issue i had regarding my brake system to keep others out of harms way. After doing some research online, this issue regarding the abs module failure in this particular car model seems to be an issue other U.S Citizens are having. To note, This particular repair costs almost 2,000 dollars. At the time of this this submission was written, the repair report was not in hand, the repair report can be submitted upon request if further review is needed.

While driving on a major highway during rush hour, at the posted speed limit (65MPH) , without any warning the vehicle completely lost any and all braking capability without any prior warning or indication of an issue later on after managing to avoid any type of accident or collision with anything around. I turned the car off, when turning the car back on then and only then I received a dashboard full of lights most important being “service advancetrac” and (!) BRAKE, “Check break system”. By reading many other forums with the same car and the exact issues and notifications it says that there is a glitch in the ABS module with communicates with the hydraulic control unit which caused complete and catastrophic brake failure. Which could have resulted in a major accident, risking my life, the occupants of my vehicle, and any other vehicle around. Lucky I was able to maneuver my way off to the side of the highway, and slowly make my vehicle come to a stop, then putting it in park, which would be the only way to stop the vehicle from moving or rolling back or forward. I believe this is a very serious issue that must be addressed. The car is now being diagnosed at a Ford Dealer at a cost of $200 and probably a repair cost of over $2600 according to others. I’am still waiting after spending $1000 on a car rental to make it to work so I would not risk my job. This is all more money then I even make, these companies need to be held accountable for putting the lives of me and my family and all the other people and families on the road that day. Thank god this did not end differently. The website is not allowing me to upload any photos of the light that appeared on the dashboard only after the incident occurred! I would have liked for people to see incase they experience this same issue

Abs pump failed resulting in very little brakes which almost caused a accident with my wife and daughter in the car. With no warning lights on and no indication of brake failure until they tried to avoid a car/ group of deer accident. Car had 25% brakes. They cautiously got the car home. Upon inspection no leaks or anything wrong with brake system. After doing research on the problem car is experiencing, I found that previous models of the fusion had been recalled for the same problem. 2011 and 2012 were still having problems with them, but no recall, even tho many owners had the same problem. $850 plus tax for just the part and no labor. I put a new abs pump in and corrected the problem. Ford should recall this as brakes are very important safety issue. This could kill or injure people as there is no warning at all to the failure.

I bought a used 2011 Ford Fusion 1 year ago with 91,000 miles on it. When I took it for a test drive, the brakes were fine. After I bought it and drove it for a few days, I noticed that when I was in stop and go traffic, the brakes weren't engaging as soon - and the brake pedal would have to be pressed much further down towards the floor before engaging. It only happened once in a while, but as the year went on, it was happening more and more often to the point that we are afraid to drive it. We brought it in to our mechanic who is very knowledgeable. He said that the issue is with the hydraulic control unit (ABS part), and he said that it looks to be like the exact issue covered in the current recall for 2006-2010 models. The mechanic has had it in his shop for two months as we wait for the parts to become available as they are on a national back order. The fact that these parts are on a national back order with lots of people waiting in line to purchase them tells me that my car is not the only one out there having this problem. I have researched on several forums online and am seeing multiple people reporting the same problem on their 2011 Fusions. This is an extremely scary situation because the brakes can just go out on you completely without any warning at all, working fine one minute and then completely gone the next. I refuse to put my life in danger to continue driving this car due to the safety concern, and am not sure how to handle this financially since I am making payments on a car that I can't drive and also paying for insurance for it to be sitting in the shop. I am hopeful that the NHTSA will investigate this complaint, as I am certain my situation is NOT unique.

The contact owns a 2011 Ford Fusion. The contact stated while driving 70 MPH, she noticed smoke coming from the front passenger’s side tire. The contact stated that the ABS warning light was illuminated. The contact was able to park on the side of the road for an hour before restarting and continuing driving to her destination. The contact took the vehicle to an independent mechanic, where it was determined that the brake hose needed to be replaced. The vehicle was not repaired. The contact’s husband replaced the front passenger’s side brake hose himself. A dealer was not contacted. The manufacturer had been informed of the failure. The failure mileage was approximately 150,000.

The master cylinder has gone out 3 times within 6mo of repair and warranty repair. Yes, it was confirmed and repaired by Goodyear Auto Service Center both previous times. I have the receipt to the warranty repair. The third time just happened last night. The vehicle has a current state inspection sticker. No warning light or symptoms at all. When driving without warning the brakes go to the floor and it’s harder to stop when driving. Yes the vehicle can be inspected upon request. Last night I was approving the corner of an intersection. My destination was a store on the corner. My speed was approximately 40-45 and I began to slow down by not accelerating. As I became closer to the driveway I began braking at which point almost immediately I felt what I can best describe as a disconnect, almost a pop of release like. At this point the brakes immediately went to the floor and I was scared I wasn’t going to be able to stop. I pumped the brakes and was able to slow the car down and turn in.

The issue I'm experiencing is identical to Ford's Safety Recall 19S54 which states an issue with sticky abs valves and a loss of pressure in the braking system. I'm not sure why this vin is not included in the recall but I would really appreciate an NHTSA ordered recall as this can be an highly expensive fix that should have been included in Ford's recall, in my opinion. The driver's side air bag inflator may explode due to propellant degradation occurring after long-term exposure to high absolute humidity, high temperatures, and high temperature cycling.
Consequence & remedy
Consequence: An inflator explosion may result in sharp metal fragments striking the driver or other occupants, resulting in serious injury or death.
Remedy: Ford will notify owners, and dealers will replace the driver-side airbag inflator or module with an alternate one, free of charge. Owner notification letters were mailed on April 9, 2021 for the passenger side, and November 14, 2022 for the driver side. Owners may contact Ford customer service at 1-866-436-7332. Ford Motor Company (Ford) is recalling certain model year 2010-2011 Ford Fusion vehicles manufactured July 21, 2008, to March 4, 2011, and 2010-2011 Mercury Milan vehicles manufactured July 23, 2008, to December 10, 2010. The affected vehicles have fuel vapor canisters whose purge valves may not operate properly resulting in abnormal pressure changes in the fuel tank.
Consequence & remedy
Consequence: The pressure changes may cause the tank to crack and leak fuel. A fuel leak in the presence of an ignition source increases the risk of a fire.
Remedy: Ford will notify owners, and dealers will update the vehicle powertrain control modules and inspect the vehicle for any diagnostic trouble codes (DTCs) for this issue and perform a leak test on the Canister Purge Valve (CPV). The fuel tank will be inspected for cracks. The CPV and fuel tank will be replaced as necessary. These repairs will be performed free of charge. The recall began on January 15, 2016. Ford Motor Company (Ford) is recalling certain model year 2011-2012 Ford Fusion vehicles without a 3.5L engine and Lincoln MKZ hybrid electric vehicles, 2011 Mercury Milan vehicles, 2011-2012 Ford Taurus, Ford Flex, Lincoln MKS, and Lincoln MKT vehicles equipped with a 3.5L GTDI engine and 2013 Ford Taurus, Ford Flex, Lincoln MKS, and Lincoln MKT vehicles equipped with any available engine. The affected vehicles have electric power steering assist systems that may shut down as a result of a steering motor sensor fault.
Consequence & remedy
Consequence: If the vehicle experiences a loss of power steering assist, extra steering effort will be required at lower speeds, increasing the risk of a vehicle crash.
Remedy: Ford will notify owners, and dealers will check the Power Steering Control Module (PSCM) for Diagnostic Trouble Codes (DTC). If dealers find any loss of steering assist DTCs, the steering gear will be replaced, free of charge. If, no codes are found during the PSCM inspection, the PSCM software will be updated, free of charge. The recall began on July 21, 2015. Owners may contact Ford customer service at 1-866-436-7332. Consequence & remedy
Consequence: WHILE DRIVING, MULTIPLE STUD FRACTURES COULD OCCUR AT THE WHEEL LOCATION, AND THE OPERATOR MAY EXPERIENCE VEHICLE VIBRATION AND/OR WHEEL SEPARATION, INCREASING THE RISK OF A CRASH.
Remedy: FORD WILL NOTIFY OWNERS, AND DEALERS WILL INSPECT THE REAR BRAKE DISC SURFACE FOR FLATNESS AND REPLACE THE DISCS AS NECESSARY. ADDITIONALLY, THE WHEEL LUG NUTS WILL BE REPLACED ON ALL FOUR WHEELS. THE SAFETY RECALL IS EXPECTED TO BEGIN ON OR ABOUT JANUARY 24, 2012. The Office of Defects Investigation (ODI) opened a preliminary evaluation to investigate complaints of the loss of power steering while driving. The subject vehicles are equipped with a rack mounted Electric Power Assisted Steering (EPAS) unit.Some of the complaints alleged that the steering assist failed and resulted in increased steering efforts that contributed to a loss of control and in some cases a crash.The EPAS system was manufactured by TRW Automotive for Ford and was designated as Generation I.These units were first produced and put into vehicle production in July 2008 beginning with the model year (MY) 2010 Ford Fusion and Mercury Milan.The system is comprised of a mechanical steering rack-and-pinion gear with torque sensor, electric assist motor, motor position sensor and a power steering control module (PSCM). The PSCM is self-monitoring and designed to detect faults within the system and can store diagnostic trouble codes (DTCs) if a problem is detected.There are 29 potential DTCs the system can detect.Many of these allow the system to go into reduced-assist steering mode by using the default vehicle speed signal should the live speed signal be lost, if voltage to EPAS system falls below 10.7 or goes above 17 volts, the temperature at the PSCM goes above 105C (221F), or if high friction is detected.Some DTCs will cause the system to go into manual steering mode (no assist). On July 1, 2015, Ford filed a Defect Information Report (DIR) identifying a safety related defect in TRW GEN I EPAS systems installed in some of the subject vehicles (NHTSA Recall 15V-340, Ford No. 15S18).The DIR indicated that intermittent electrical connections caused by quality issues associated with conformal coat contamination and ribbon cable pin misalignment within the steering gear motor may lead to a loss of the motor position sensor signal, resulting in a sudden loss of power assist while driving.The recall covers approximately 393,623 vehicles built from September 2010 through February 2012:2011-12 Fusion built SEP 2010 - FEB 2012; 2011-12 Lincoln MKZ built SEP 2010 - FEB 2012; 2011 Milan built SEP 2010 - DEC 2010; 2011-13 Taurus built SEP 2010 - FEB 2012; 2011-13 Flex with 3.5L GTDI engine built SEP 2010 - FEB 2012; and 2011-13 MKS, MKT with 3.5L GTDI engine built SEP 2010 - FEB 2012.The repair consists of updating the PSCM software to prevent a loss of steering assist while driving. The revised software will provide audible and visual warnings to the driver. If one or more of the following DTCs are stored, C1B00-62, C200B-2F, C200B-61, C200B-62, C200C-2F, C200D-49, U0300-00, U2011-49, U2011-61, U3000-46, U3000-49, U3000-61, U3000-72, U3000-96, P07AE-09, the dealer will replace the EPAS system at no charge to the owner.ODI's analysis of failure data for this PE identified a total of 2,584 complaints to ODI and Ford and 9,967 Ford warranty claims related to the alleged defect.The recalled vehicles account for 1,634 of the complaints and 7,311 of the warranty claims.ODI's analysis identified 40 complaints alleging crashes that may be related to loss of steering assist while driving, 20 of which involved vehicles included in Ford's recall.The information available for the alleged crashes were not sufficient to assess specific causes of the incidents or to verify EPAS malfunctions in each case.Most of the crashes were low-speed impacts with curbs or roadside objects resulting in wheel or minor body damage.None of the injury claims indicated medical attention was required.In addition, statistical modeling of the failure data by NHTSA's National Center for Statistics and Analysis projected 10-year failur

On February 21, 2013, the Office of Defects Investigations (ODI) opened Preliminary Evaluation PE13-003 to investigate allegations of electronic throttle body (ETB) failures resulting in sudden reduction of engine power in model year (MY) 2009-2013 Ford Escape, Fusion, Mariner and Milan vehicles. During this investigation, Ford identified a condition in subject vehicles equipped with 2.5L and 3.0L engines that may result in a sudden reduction of engine power.According to Ford, the ETB internal motor contacts may develop a high resistance material buildup condition on the commutator, resulting in intermittent electrical connectivity and reduced engine power. When this condition occurs, the Malfunction Indicator Lamp (MIL) or Wrench light will illuminate and the vehicle may enter a limited limp home mode.Ford?s trade name for the feature is Failure Mode Effects Management (FMEM) mode.In this mode, engine power and vehicle speed are reduced, while full function of the power steering, power braking, lighting, and climate control systems are maintained.ODI?s complaint analysis indicate that the predominant failure mode involved reduced motive power associated with the limited limp home mode with engine speeds limited to approximately 900 RPM. Analysis of warranty claims provided by Ford identified 59,807 claims related to ETB replacements and approximately 50 percent of claims are associated with diagnostic trouble codes (DTC) P2111, Throttle Body Stuck Open, and P2112, Throttle Body Stuck Closed.Ford described several factors where the ETB motor may fail resulting in DTCs P2111 or P2112 but the failure is not an existing stuck open or closed ETB valve position.According to Ford, the ETB control strategy provides the driver with three FMEM modes that allow varying degrees of vehicle mobility depending on the severity of the fault detected.DTCs associated with stuck open or closed throttle valves are designated the highest failure severity resulting in engine speeds limited to high idle corresponding to the limited limp home mode.Vehicles are not likely to unexpectedly stall as a result of this condition, but drivers may characterize the reduced functionality as a stall, even though their vehicle may still has motive capability.Other FMEM limp modes may result in reduced engine performance but will maintain vehicle speed above 20mph. During this investigation, Ford and its suppliers, Delphi and Igarashi, updated the powertrain control module (PCM) software to include a throttle body motor cleaning cycle during key-on and modified the ETB internal motor components design, surface finish and material composition to improve durability. Additionally, Ford developed a remedy procedure and issued a special Customer Satisfaction Program (CSP) 13N03 extending the ETB warranty coverage and instructing dealers to update the powertrain calibration to improve vehicle performance in the event that intermittent electrical connectivity of the throttle body motor contacts occurs. The program extends the coverage for up to 10 years of service or 150,000 miles from the warranty start date of the vehicle, all vehicles are eligible for the program through January 31, 2015 regardless of mileage.Owners of the affected vehicles will be contacted by mail to take their vehicle to a Ford dealer who will reprogram the PCM to the latest calibration. On May 27, 2014, Ford Motor Company submitted recall 14E-028 (Ford recall #14S07) to correct a safety-related problem with certain driver's side Ford optional all-weather floor mats sold for use in model year 2006 through 2011 model year Ford Fusion, Mercury Milan, Lincoln Zephyr, and Lincoln MKZ vehicles built at Hermosillo Assembly Plant (HAP) from November 9, 2007, to October 31 ,2010.NHTSA testing determined that the original accessory all-weather mat with a single retention clip (Figure 1), may interfere with accelerator pedal return to idle with the mat retained by the clip and rotated clockwise.Both the single- and double-clip (Figure 2) all-weather floor mats may interfere with the accelerator pedal return to idle when the mats are not secured by the retention clip(s).Testing showed that this can occur if the mats are moved forward from the clipped position approximately two inches into a position in which the rear edge of the mats will abut the retention clip(s) when installed singly and align with the clip(s) when stacked on another floor mat.The pedal interference incidents reviewed by the Office of Defects Investigation (ODI) include 1 crash and 9 incidents with allegations of brake friction materials smoking and/or requiring repair for heat related damage.The crash incident occurred after the parking brake was applied at speed, resulting in loss-of-control vehicle yaw event caused by lock-up of the rear tires.The spin-out resulted in a side impact collision with an oncoming vehicle in an opposing lane of traffic.
