The A/C condensate drain valve on the 2022 Ford Bronco Sport features a severe engineering defect that causes water to back up directly into the passenger cabin. The soft rubber "duckbill" drain valve is sandwiched blindly behind a tight underbody exhaust heat shield. Normal exhaust heat causes the rubber valve to stick permanently shut, turning the HVAC assembly into a water tank. Additionally, factory carpet insulation is wedged tightly against the internal housing, pinching the line shut.Safety Risk & Hazards:When the drain fails, large volumes of water flood the interior passenger floorboards. This water pools directly over sensitive electrical wiring harnesses and modules located beneath the dash, creating a severe risk of electrical shorts, sudden component failure, or a vehicle fire. Furthermore, the backed-up water completely saturates the cabin air filter and window defroster system, causing sudden, severe windshield fogging while driving, which severely impairs driver visibility.

I have a 2022 Ford Bronco Sport Outer Banks that I bought brand new. I special ordered it and had it delivered to a dealership in Jacksonville IL. The vehicle has 107,000 miles on it. On XXX while driving to work my car completely quite running in the middle of a busy intersection with cars speeding by us and me and my fiance were both in danger of being hit by multiple Semi trucks, this road leads directly to an industrial park. I had the vehicle towed to the nearest ford dealer who told me the Transmission failed completely. I have read online that this is a known issue with a series of Bronco products that ford has produced. there are endless online forums and from what i can find Ford has not addressed or notified consumers that their product may quit unexpectedly out of no where putting lives at risk. This could kill people. We had just got off one of the most busy interstates in the united states. [XXX] in [XXX] if my car would have quit on I24 its very likely me and my fiance would both be dead and possibly others injured as well. First time it was covered under warranty and only the canister and cover had a hole. This time several things were broken. It caused the engine light to come on. It has also caused the lane assist to stay on. There are bare wires underneath the vehicle. The Ford company wanted to charge me over $2,000. to repair. I do not take this Bronco out on trails four wheeling, it is a family vehicle. It has been caused, I assume by a rock coming up and hitting underneath it.

The contact owns a 2022 Ford Bronco Sport. The contact received notification of NHTSA Campaign Number: 25V467000 (FUEL SYSTEM, GASOLINE); however, the part to do the recall repair was unavailable. The local dealer and manufacturer were contacted. The contact stated that the manufacturer had exceeded a reasonable amount of time for the recall repair. The manufacturer was made aware of the issue. The contact had not experienced a failure associated with the recall. The contact stated that while turning at slow speeds and while turning while in reverse, the vehicle was vibrating and shaking abnormally with a loud grinding sound. The vehicle was taken to the local dealer and was diagnosed with rear differential failure. The contact was informed that the rear differential needed to be replaced. The vehicle was not repaired, and the contact was informed that parts were not available. The contact was concerned that the rear differential failure might cause the vehicle to become inoperable. The manufacturer was notified of the failure and confirmed that parts were not yet available. The failure mileage was 41,000.

On [XXX], my 2022 Ford Bronco Sport was stationary under my residential carport. I was seated in the front passenger seat with the passenger door open. I reached across and depressed the brake pedal with my hand and pressed the engine Start/Stop button. I did NOT touch or move the rotary gear selector before starting the vehicle. Immediately after the vehicle started, it unexpectedly began moving backward. I reached over and moved the gear selector to PARK to stop the vehicle. Before I was able to stop it, the open passenger door was caught and bent backward, causing damage to the vehicle. I did not intentionally select REVERSE or command the vehicle to move backward. I am reporting this because I am concerned that an unintended transmission/gear-selection or electronic control malfunction allowed the vehicle to move backward upon startup without Reverse being selected. VIN: [XXX] I am requesting that this incident be documented and evaluated as a potential vehicle safety defect involving unintended vehicle movement. Insurance claim will be filed for damage. I first noticed noise from the rear of the vehicle in early July 2026, within days of picking it up from Louisburg Ford following a turbocharger repair completed June 29, 2026. The rear drive unit (rear differential) has since been diagnosed as failing at 82,053 miles, with a repair quoted at approximately $4,000. Ford documented this failure mode in Technical Service Bulletin 23-2335, issued October 2023 and superseded by 24-2185 and 24-2386, identifying the rear drive unit vent hose as an entry point for fluid contamination that destroys the unit. My vehicle is within the affected population — 2022 Bronco Sport Outer Banks with the 1.5L engine, delivered October 29, 2022. In October 2023, when Ford documented this defect, my vehicle had approximately 25,000 miles and was under its bumper-to-bumper warranty. The vehicle has been serviced exclusively at Louisburg Ford since delivery at 11 miles, and the records show the vent hose has never been replaced — the original design remains installed. This vehicle has also required repairs to engine sealing at three separate leak sources, the high-pressure fuel injectors, the exhaust converter, and a complete turbocharger and wastegate assembly, all before 83,000 miles. Ford has offered partial assistance, leaving $1,685 as my share. The vehicle is currently not drivable.

Brake components showing signs of failure at 28,000 miles on both front and rear brakes. Safety placed at risk given speed and general use of vehicle which includes passengers. This includes grinding stops, increasing foot pressure used to stop car, and under certain conditions reconsidering use of vehicle. Ford dealership inspected vehicle and is aware of issue and noted TSB (T25-2438) in service visit diagnosis. No warning lights present. Signs first appear as increased brake dust covering rim and tire areas, increasingly loud grinding and squealing of brakes whether in drive or reverse. No remedy provided by Ford despite low mileage and understanding that the issue is not normal wear and tear on vehicle.

My vehicle is subject to NHTSA Recall 25V467 / Ford Recall 25S76 for a fuel injector that may crack and leak fuel into the engine compartment, creating a risk of fire. The recall was issued in July 2025 and remains open more than a year later. Ford has provided an interim PCM software update intended to detect a leaking injector and mitigate the fire risk, but this does not replace the defective fuel injectors and the recall remains open. Ford states that a final remedy is still being developed / is not currently available for my vehicle. I am concerned about the length of time this safety defect has remained without an available permanent repair. The vehicle continues to be operated while subject to a known fuel-leak and underhood-fire risk, and I do not have the ability to have the defective components permanently repaired despite the recall having been open since July 2025. I am requesting that NHTSA review the delay in Ford providing the final remedy for Recall 25V467. The vehicle is available for inspection upon request. I have not experienced a fuel leak, fire, crash, or injury at this time.

The front lower control arm ball joints may have been incorrectly installed or incorrectly repaired at the vehicle assembly plant, allowing the control arm to disconnect from the front wheel knuckle.
Consequence & remedy
Consequence: A detached control arm can cause a loss of vehicle control, increasing the risk of a crash.
Remedy: Owners are advised not to drive their vehicles until the remedy is completed. Ford Motor Company (Ford) is recalling certain 2016-2019 Lincoln MKC, 2016-2023 Explorer, 2019-2020 Fusion, 2019-2024 Ranger, 2020-2022 Lincoln Corsair, Escape, 2021-2024 Bronco, Bronco Sport, and 2022-2024 Maverick vehicles. The engine block heater may crack and develop a coolant leak, causing it to short circuit when the block heater is plugged in.
Consequence & remedy
Consequence: An electrical short circuit can increase the risk of a fire.
Remedy: Owners are advised not to plug in their block heater until the vehicle is remedied. Dealers will replace the block heater, free of charge. Owners will also have a alternative option to replace engine block heater element with a threaded blanking plug, and remove the block heater electrical cord. Interim letters, notifying owners of the safety risk, were mailed December 3, 2025. Additional letters will be sent once the final remedy is available, anticipated September 2026. Ford Motor Company (Ford) is recalling certain 2021-2024 Bronco Sport and 2020-2022 Escape vehicles equipped with 1.5L engines. A fuel injector may crack and leak fuel inside the engine compartment.
Consequence & remedy
Consequence: A fuel leak in the presence of an ignition source, such as hot engine or exhaust components, can increase the risk of a fire.
Remedy: Dealers will update the engine control software. In addition, dealers will replace the high-pressure fuel rail assembly and fuel injectors, free of charge. As an interim repair, dealers will update the engine control software, free of charge. Interim owner notification letters notifying owners of the safety risk were mailed August 29, 2025. Second letters will be sent once the final remedy is available, anticipated in July 2026. Owners may contact Ford customer service at 1-866-436-7332. Ford's number for this recall is 25S76. This recall expands and replaces previous recall numbers 22V-859, 24V187, and 25V165. On January 31, 2024, The Office of Defects Investigation (ODI) opened a Preliminary Evaluation (PE24002) to investigate loss of motive power allegations in model year (MY) 2021 Ford Bronco Sport vehicles. Consumers reported a loss of engine power accompanied by complete electrical system failure either while driving or after stopping at a traffic light or stop sign. The vehicles generally could not be restarted, and the incidents were commonly diagnosed by dealerships to a failed 12-Volt (12V) battery. On April 12, 2024, Ford issued safety recall 24V-267 covering 456,565 MY 2021-2024 Ford Bronco Sport and MY 2022-2023 Ford Maverick vehicles. The recall addressed loss of motive power resulting from sudden degradation of the 12V battery during the drive cycle. The recall remedy consisted of software updates to the body control module and the powertrain control module. The updated software aimed to provide warning to consumers when the battery is failing and inhibit certain vehicle functions which can lead to loss of motive power incidents. Additionally, Ford removed the existing 12V Enhanced Flooded Battery (EFB) as both a service component for the subject vehicles and original equipment for newly built Bronco Sport vehicles (during MY 2024 production), replacing it with a more robust absorbed glass mat (AGM) battery. The same AGM battery had been incorporated into Ford Maverick production in late 2022. Following recall 24V-267, ODI received loss of motive power complaints in vehicles that had previously received Ford’s software-based remedy. Consumers reported that they did not receive warnings related to the 12V battery or the vehicle’s electrical system before the loss of power. On November 15, 2024, ODI opened Recall Query (RQ24014) to assess the effectiveness of the 24V-267 recall remedy. On January 19, 2025, Ford issued recall 25V-019 covering 272,817 MY 2021-2023 Bronco Sport and MY 2022-2023 Ford Maverick vehicles. The new recall addressed the same hazard as 24V-267 but required replacement of the existing 12V battery with an AGM battery as the remedy. Ford reported that following the opening of RQ24014, it evaluated several field-returned 12V batteries, and determined that EFBs produced by battery supplier Camel potentially contained internal manufacturing defects causing loss of motive power. Ford further concluded that the software updates provided in the 24V-267 recall remedy were unable to detect battery failures quickly enough to avoid loss of motive power. Vehicles previously within the scope of recall 24V-267, but outside of the scope of recall 25V-019, are equipped with EFBs produced by a different battery supplier (Clarios). When recall 25V-019 was issued, Ford had not identified any Clarios EFBs exhibiting the same failure mode as the Camel EFBs. In light of Ford’s recall action, ODI is closing this Recall Query. The agency will continue to monitor loss of motive power complaints in Bronco Sport vehicles equipped with Clarios EFBs and reserves the right to take additional action if warranted by future circumstances. On April 11, 2024, NHTSA’s Office of Defects Investigation (“ODI”) opened this Recall Query (“RQ”) to investigate the adequacy of, including various safety concerns associated with, the remedy program in recalls 22V-859 (filed Nov. 18, 2022) and 24V-187 (filed Mar. 8, 2024). The vehicle population associated with these recalls includes certain MY 2020-2022 Ford Escape vehicles and MY 2021-2023 Ford Bronco Sport vehicles equipped with 1.5L engines. The safety defect in each recall involves high-pressure fuel injectors that are susceptible to cracking, allowing liquid fuel and fuel vapor to migrate onto hot surfaces within the engine compartment potentially resulting in underhood vehicle fires. The remedy programs described in recalls 22V-859 and 24V-187 are identical and involve both a software component and a hardware component. Specifically, Ford developed an updated engine control software designed to detect a pressure drop in the high-pressure fuel rail, provide instrument cluster messaging to the driver, invoke a strategy to disable the high-pressure fuel pump, derate the engine output, and lower the temperatures of possible ignition sources within the engine compartment. Additionally, Ford would install a tube into the engine’s cylinder head drain hole to shunt spilled liquid fuel past the various hot surfaces within the engine compartment and ultimately discard the spilled liquid fuel onto the roadway. ODI identified various safety concerns with this remedy program, which, among other things, notably did not include repairing or replacing the defective part and potentially did include the introduction of new safety defects (like fuel spilling near the spark plugs and fuel spilling onto the public roadway). NHTSA opened this investigation to evaluate these concerns with the remedy program, including whether the vehicles were still susceptible to underhood fires even post-remedy. As described in more detail in the Additional Summary posted simultaneously with this resume, ODI conducted a thorough investigation that included analyzing data and other materials received in response to two Information Requests, as well as inspections of post-remedy vehicles that experienced an underhood fire. ODI and Ford worked to identify and locate vehicles that experienced post-remedy fires and conduct joint vehicle inspections. ODI’s investigation also prompted Ford to initiate a more in-depth evaluation of the defect, including Ford’s conducting component level testing of high-pressure fuel injectors. ODI met with Ford on several occasions throughout this investigation to jointly conduct certain of these described tasks and to discuss test results. A collateral issue surfaced as a result of this investigation: in March 2025, Ford realized that despite relevant repairs having been recorded as successfully completed, approximately 33,576 vehicles subject to recalls 22V-859 and 24V-187 did not have the software component of the remedy program installed correctly. Thus, on March 27, 2025, Ford filed a new related recall (25V-165) for these vehicles, notifying NHTSA and the public that they were still at risk of experiencing an underhood vehicle fire due to cracked fuel injectors despite the consumer having had their vehicle remedied pursuant to one of the two earlier recalls. In June 2025, Ford committed to implementing a new remedy program to repair the vehicles. On July 11, 2025, Ford documented this commitment in a new recall filing (25V-467), which explains that Ford’s upcoming remedy program will involve proactive replacement of all high-pressure fuel injectors within the recall population. In view of the recall action taken by Ford, ODI is closing this Recall Query, which was opened given NHTSA’s concerns that the initial remedy programs of the software to detect the pressure drop plus installation of the drain tube did not constitute an adequate repair. If the sudden loss of 12V battery voltage is not detected by the vehicle’s battery management sensor, the vehicle can experience a loss of power event without providing any warning to the driver. Following a loss of power due to battery failure, the vehicle may be without all 12V accessories including hazard lights and typically will not be able to be restarted. In its March 2024 response to ODI’s information request, Ford provided 367 customer complaints (including field reports, lawsuits, and legal claims) and 1005 warranty claims relating to the alleged defect. When combining ODI and manufacturer failure report data, there are 1,368 unique VINs represented across MY 2021-2023 Ford Bronco Sport vehicles. One of the VOQs submitted to NHTSA reported a minor rear-end collision resulting from a loss of power event. Included within Ford’s complaints were a reported single-vehicle collision and a vehicle fire which occurred following a loss of power event at a traffic light (fire cause and origin was not determined). Additionally, across ODI and manufacturer data, there were 12 allegations of either acid leaking from the 12V battery or smoke emitting from the battery area within the engine compartment. On April 12, 2024, Ford submitted recall 24V267 for MY 2021-2024 Ford Bronco Sport and certain MY 2022-2023 Ford Maverick vehicles (total population 456,565). The recall remedy provides updated calibrations to the body control module and powertrain control module. Ford indicated that the update will result in improved detection of 12V battery state of charge during drive cycles and will provide notification to the driver if the battery significantly degrades while driving. Additionally, Ford has replaced the EFB with an absorbed glass mat (AGM) battery as both a service component for the subject vehicles and as original equipment for Bronco Sport vehicles with production dates beginning in mid-March 2024. The warranty claim rate for peer vehicles equipped with an AGM battery is substantially lower than that for the subject vehicle population.
